Front brake lever travel

Hi, My 500EXC front brakes worry me as I cannot set them as I can on my other bikes (Husqvarna and Triumph). They work but the handle has to be pulled almost to the handlebar before it is firm. I have adjusted the pin so that it is about half a millimeter from the piston but the piston travel then seems excessive. I normally brake with 2 fingers but now cannot as there is not enough space between the lever and the grip. When they are pulled right in they are sharp and work correctly.

I have bled them twice (new fluid through the system), checked the caliper for cracks or excessive play and checked the caliper pistons move freely. I have not yet stripped the master cylinder as I am worried about getting a kit here in Moz at the moment.

Any other ideas? (Yes - I d have t slow down occasionally!!)
